you need the crossmember to match the gearbox Yeh I've sourced one at my local scrappy but they weren't exactly enthusiastic about getting it off (the van was stacked on two cars) I'll chase them up tommrow again as I'm doing the swap on Saturday. Worst case I'll just have to fabricate my own cross member.

Sorry to steal your thread but ive got same prob with petrol->diesel conversion. Return lines. I also swapped my mk1 from petrol to diesel. In my V4 -69, there was no return lines. Now ive got an diesel and connected the return line to the tanks breather line, BUT just heard/learned that return line needs to go to the bottom of tank so it wont suck all the diesel out of the pump through return line. In diesel, fuel system needs to be "closed", iow no air into lines from anywhere' not even smallest bubbles. Sorry if i make this sound hard, bubbles Hows in diesel transit, how is it solved? Or, Can i just swap the tank caps from diesel and connect return line to this? Please correct me if im wrong. Cheers!

If you have a diesel sender use that.

As Fred said you need to swap your petrol sender for a diesel one.
This is the part that tightens into the top of tank that holds the fuel level float sender and pipes.
Then a new bit of pipe from the pump return to the return on sender.
I managed to use an old fuel line from a mk5 which meant I could utilise the bayonet fitting on the return pipe from engine.
It's also worth noting that although a petrol tank will be fine it doesn't have the swirl pot sunken trap in the tank like the diesel. In other words when the tank is near empty there's more risk of getting air in. Having said that only just the other day I ran to near empty so much I had to fill up with a Jerry can to get to a petrol station (only an inch left in tank) and had no issues.

Would just add to that we have never changed a tank for a conversion. Mk2 factory diesels are rarer that petrols, so the diesel specific tank is far harder to find

Still has my name on it along with a mk2 diesel wiring loom which I also couldn't justifiy paying for at the time.

I was at junkyards on friday and checked some mk1/mk2 tank cap units and even with diesel units, return lines didnt go to the bottom of tank they ended to the cap. Line where it takes the fuel, they were pretty much like my petrol one, some had just a pipe and some had a small filter in the end. Sure the diesel caps had an own return line but ended to the cap..
Im not sure if i got this right but is this "swirl pot", made into the actual tank or to the sender unit?

The swirl pot is in the tank mate, but as I said we have seen no difference by not swapping the tanks
